Will I need to remove the spring operated locking lever on the shift drum before I can operate it with a screwdriver? Thanks, Buddy

nope

You do have to spin the shafts to get the gears to mesh.

You need to go through the transmission post on Dale's site, as these guys do have problems. Be careful when splitting the cases, you have to remove the clutch actuator, and there is a half moon cap going in the end of one trans shaft you will break off the oil feed if you do not remove. I always recommend lab seals as I don't trust the rubber ones with the ethanol on the gas now.

No problems with rubber seals and ethanol on this side of the pond
It's not like the seals sit in it
What do you do with the rubber slingers and the outer seals?
They must have as much contact as the inners

I heard you now have the ethanol problem there also. Maybe not all over the country yet. And I personally have found the outer seals are not lasting near as long as they used to. The ethanol and heat are deadly to most all rubbers, except butal and Viton.

Pulled the tranny out, shift drum wouldn't spin, the oil had got thick between the forks and shaft, got them all cleaned up, shifts like new now. Went through the transmission check list, good clearance on the dogs, gear side slack is within spec, all gears are engaging good, no visual wear on the gears that I can see.

Just be sure to super slather the drum with oil, or it will not shift off the shift shaft.

I'm planning on using 80/90 gear oil in the tranny, should I slather them in a lighter weight oil?

Do NOT use jets/needles from carb kits!!

What about the Sudco kits from Mid-Atlantic, they advertise all Mikuni parts? Thanks Ja-Moo for your help, many questions to come.

Look at this: http://kawatriple.com/partid/carb/kits.htm
Then you be the judge.
Carb kits have been an issue for the past thirty years....
Guys will put them in then they're trying to figure out why they can't get the carbs tuned right.
You can use whatever kit you want but don't wonder afterward why you can't get the bike to perform as it should.
You can take the advice of those who have been around for a while or take your chances.
The only carb kits that are good are those from Ivan. The jets and needles in all carb kits (except Ivan's) are not Mikuni regardless of what they say. :banghead
I will say some claim Keyster kits work fine... good for them!
